Proper Belt Length?
Ok, bare with me.
Background: Looking at the inner accessory (6 rib) belt on a 2003 Cobra motor. All pulleys and hardware are OEM Cobra, EXCEPT the A/C compressor and PS pump, those are off the stock 2000 GT. The stock 96" length 03/04 Cobra belt is too short. I highly doubt they changed the A/C compressor, so all eyes are on the PS pump as the culprit. The only puzzling thing is that the Cobra PS pulley should actually be larger than the GT? Changing to a Cobra pump is not an option, and it seems everyone else that has done a GTermi has re-used the 4v motor pump. I've verified my routing is correct according to the Ford FSM. The belt I have is a 96" belt, and is just shy of fitting with the tensioner at full adjustment. The question is- Is there somewhere that I have potentially screwed up my assembly? The timing cover pulleys are fixed. The PS pump and A/C compressor are tightened down. And the upper idler and bracket, well, I can't see how it can be put on incorrectly. If there is nothing incorrect with assembly, is it safe to run a longer belt instead? And if so, how do I obtain the measurement of a proper belt length. I assume it would be in terms of tensioner and minimum and maximum adjustment. Any help is greatly appreciated. This damn belt is keeping me from mounting the whole supercharger belt drive so the sooner the better.

all pulley sizes, swapped parts, etc. aside, the best way I have found to determine propper belt length is to cycle the tensioner arm to a posision right in the middle of it's travel (if you look closely at the tensioner you will see 2 raised areas denoting the travel range & a pointer of some sort traveling between the raised areas) & mark the tentioner body with a magic marker at the spot where the pointer is in the middle of it's travel.
then have someone hold the tensioner in the previously market spot & either using a flexible tape mearsure (prefered) or a string, route the measuring tool thru the belt routing & record measurement (or measure sting & record). then take that measurement & convert it to a belt size (the gates system is the easiest, ie say you need a 4 grove 87 inch belt, the gates number would be, K040870, the k is the belt product line, the 04 is the number of ribs & the 0870 is the length) & go to the parts store & get 3 belts, a size smaller then your measurement, the size of the measurement & one size bigget then the measurement. check the fitment & return the 2 belt that are wrong.

I'll see if I can snap one later today. I've been using pictures of Cobra engines on pallets for reference and nothing looks amiss.

No belt on it, but I'm using the FSM routing, and if you go according to smooth/ribbed areas you really can't route it wrong. ![]() ![]() ![]()

That all looks correct and there really is no way to mount those incorrectly. Casper's suggestion will be the best way to measure, I always use string.
From the sound of it though you can probably just go with a 97" and it will probably work. You say the 96" is close.

If you say the 96 is really close then a 97 would probably do, I ran into alot of different belt sizes to so if its close than 1inch should work

Seeing as the 96" is close at full adjustment, I'll probably grab a 97", 97.5" (96-99GT, 96-98 Cobra), and 98" and see which one fits.
Hopefully one will do the trick and I can get it all bolted together (finally).
