Same thing happened to me dude its a loud clack clack clack noise correct??? If so its coming from your AC unit the exact part is the blend door.... when u turn on your car the AC cycles through all the possible settings and the door makes contact.... my 2010 was still under warranty and the dealership where I bought the car replaced it for free

I'm starting to thin blend doors are a common problem for Fords. It crapped out on my Explorer too.
I'm going to get it to the dealer pronto.

 

I agree. It is a common problem. Think about this though... What are they going to have to take apart to get your problem fixed? Ford (and everyone else) often uses some cheap plastic clips and fasteners to hold interior parts together. I've often found that things just don't fit right or start to get squeaky after being taken apart for that first time. That really annoys me. Just something to think about brother. Good luck.
